Cracked Header Patch

How many times does this happen? It is the day before you ride and you find a nasty crack in your header pipe. You could just ignore it, but if you do, the crack may progress further resulting in a complete break. If that happens, your riding day is ruined. Your best option is to buy a new header, but on short notice, you can rig it temporarily until the new one arrives, assuming the manner of the crack will allow it.

To patch the crack, you will need a couple of automotive quality hose clamps and an aluminum can. Cut a piece of patch material from the can large enough to completely cover the crack. Round the corners of the patch so there will be no sharp edges sticking out. You can use a razor knife to cut open the can and a pair of scissors to cut the patch.

Fit the patch piece over the crack. Not only do you want to seal the crack, you also want it clamped tightly to help prevent the crack from growing. A good trick you can do before applying the patch is to drill a small hole (about 1/8" dia. or so, with a good quality drill bit) at each end of the crack. This trick relieves the stress at the ends of the crack, minimizing the possibility of it getting larger. The center of the drilled hole should be right at the end of the crack. Note: If the pipe is fractured so badly that each side of the crack moves around, you may not be able to drill holes.

Clamp the patch over the crack as accurately as you can, making sure the clamps are tight. This patch method may not work for every situation, but in this example, it worked great. I rode with this pipe several times with no further damage, then replaced it with a FMF header.
